I have heard of a tendancy to pop out of gear in second problem, but I had not heard there was a problem with the clutch slipping in second.

Undercut gears are going to help only if the clutch pops out of gear, right?

I am not sure about the second gear issue until it is determined why, but I would assume the on/off will be traced to the PC and your air mod. If so, your out of luck on that one, and if that and the chain can be connected

as the cause of the chain failure your out of luck there also. Before making any decissions, you really need to find out the whys of your problems and then go to Suzuki.

ALSO DOCUMENT EVERYTHING YOU DO

The funny thing is that my power commander is not even hooked up anymore, and the bike is still shutting off.  Also, I do not have the full air bix mod...only a BMC air filter.
Yea, but my experience with warrenties with bike companies is: Your Air Filter is not stock, and since you had or have a PC "IT" caused the problem. This is why I let the dealer I bought the bike from do all my work (Brake Lines, Engine changes, Electrical Hookups) . Cosmetic, yea I do it but not something that Suz can say, this caused this ! Cost more yea, but I've never had warrenty problems from them. Of course it took me a long time to find a Dealer like them. They're just GOLD in the Dealership and Sales business.

Of course also, after the Warrenty Period, I DO ALL MY WORK

if you have a "slipping" issue.... then that is a clutch problem. if it's soft like you say and not some teeth jaring slam in/out of the gear...then that is is NOT a tranny issue.

the tranny cosnsists of no parts that can simulate a "slipping tire" .... there's just to shafts....a drum...forks...bearings and gears. each of the parts has to be working properly or you will not synchronize the cogs before changing gears....hence...the "pop in/out" of the gears when the tabs meet.

you need to pull of the clutch cover and first look at the plates....if the fibers are dark brown (almost black) or the metals are blued....then you heated the clutch too much. (remember about the 12" over and torque having to go somewhere?) THAT is not an item covered by suzuki.
Next look at the springs...perhaps one broke?

But you can't associate a "tire slipping" feel with a tranny problem.

Everyone who seems to be experiencing a similar problem and gotten it fixed seems to say that it is a problem with the dog bones in the tranny?

its a bent shift fork and rounded gear dogs , it is exactly what happemned to my bike and it only happens in second gear ,this eliminates any clutch issue when you can launch and go hard all the way through first then second starts racheting if you keep driving it like that this is when it will start to pop out of gear right now it is popin in and out doin a little more damage at a time. undercut gears will fix the problem ! cheaper than the oem fix and it will be bullet proof! the dealer will not give you a warranty commetment till they tear the bike down and have it in pieces BEFORE THEY TEAR INTO IT GET A COST OF TEARDOWN AND REASSEMBLY ,YOU CAN HAVE THE TRANS DONE CHEAPER AND QUICKER OUTSIDE THE DEALER BY SPECIALISTS, I PERSONALY HAVE GOT RAPED BY THIS PROCCES , NOT FUN WHEN THEY PROMISE WARRANTY WORK THEN THEY WALK YOU IN THE BACK TO SHOW YOU YOUR BIKE TORN IN A MILLION PIECES AND SHOW YOU WHY IT IS NOT COVERED AND THEY TELL YOU 2200 TO FIX A BIKE WITH LESS THAN 4000 MILES ON IT THAT IS LESS THAN 2 MONTHS OLD , this just sucks its a sore spot with me ! i would recomend steering around the dealer but if you are curious about the warranty just get the price for tear down and reassembly, dont know where you are located but there are shops that you can drop the bike in the am and pick it up the same day mine was inthe dealer for 70 days or so

Has this all happened since i saw you last weekend? Dayum! You know better than to let Sky touch your bike! They aren't gonna honor squat. If you need a trailer come get mine and get it outta there! Fix it as best you can and take it to Barney's in Brandon for the tranny problem. They at least have common sense and will see that a bike with Beetle bags and a camera set-up isn't used for drag racing!

Regardless of what ever happens with the chain and the case...it will get dealt with.  I just can't understand how Suzuki is getting away with no honoring their warranty on this slipage problem.  There seems to be enough documented cases of this occuring where there is obviously a manufactures defect.  Legally speaking they may have a problem.
you only wrote a single sentence on the slippage....it's seems you had other concerns....please define "slippage"

rock.gif
What I mean by slippage is the transmission seems to slip and catch under decent acceleration only in 2nd gear.  Its like when you clucth up a wheelie, however in this case, it is unexpected, more violent and dangerous.

It almost feels like tire spin, but it is not.  Even starting at about 2 grand, all the way up the rev range, it is like the transmission catches and releases....over and over again.
Second gear all gone
sad.gif
The reason second gears the most common to go out is because 2nd takes the most abuse. The shift from first through neutral to second is a tranny killer if you don't take a little bit of care. With the kinda power the Busa puts out, if you're slamming sloppy 1-2 shifts or clutchless shifts you're playing with fire. I have never seen a bike lose any other gear but 2nd. I've seen many low mileage machines of all sizes with bad second gears. I had a friend with an almost new ZX-6 loan it to a friend and it came back without second gear. I'm not saying its your fault....but I seriously doubt the 05 Busa's have tranny probs.....the trannies are indentical to any other year. I don't think the few complaints we've had suggest that at all. Folks just have to realize that nothings indestructable, no matter what they've been told, and bike trannies aren't "designed" to be abused...they're designed to be "used"...big difference

If the chain broke and tore up a bunch of stuff while one of there techs were testdriving it....they are soley responsible. Try and call Suzuki directly they are more likely to help you out. If not......get a lawyer.
Bullshid! On a 12 over swingarm I about guarantee that NOBODY, not even the chain manufacterer will stand behind it. Sucks, but 12'' over? Not likely....

As for the other mods, prolly not going to be warrantied by anyone. I would defintely call a lawyer so he can have some of your money too. Then maybe just shoot this poor thing and put it out of it's misery. Sorry Sorry I know, but dayum someone watched WAY to much night rider...

Try and find one complaint of even a mildly modified '04 or older Busa with this problem. For 6 years the problem was basically unheard of and then starting in '05 it becomes a hot topic of discussion every month.

I don't think the few complaints we've had suggest that at all.[/QUOTE]

Narrow down a ½ dozen complaints for a single year bike with the exact same problem in a small forum and I'd say that qualifies as something not being right. In the grand scheme of things, the amount of '05 owners world wide who actively participate here is probably .001%.

if he's local to us...and has the knowledge...have him take out his own tranny...since the cases need repair now anyways...and walk the tranny into R&D. There are a couple of places closer to my area that "could" do it for him......but I would seriously talk to the service people about at least replacing the damage for you...unless you signed a work order that waives thier liability.
